From coconuts to coir doormat
Collect fallen ripe coconuts. Climbers harvest coconuts from 40-100 ft trees. Coconut-husking Coconuts are de-husked with a spike. A experienced husker can husk 2,000 coconuts day. Machines crush apples to extract fibers. 2,000 coconuts/hour can be processed. The husk is immersed in water (freshwater or saltwater, depending on the husk) to promote microbial growth. Bacteria eat soft coconut, leaving uncooked coir. Raw coir includes coconut dust and valuable fibers. This filler is removed or utilized as mulch for coir matting.
Retting 6-10 months. Mechanical techniques may reduce retting. Retted husks may be crushed after 7-10 days. Dry-milling unretted immature husks. Green husks are crushed and steeped for 1-2 days before defibering. Beaten retted pulp separates fibers from pith and skin. Traditionalists pound pulp using wooden mallets. Human labor has been replaced with flat-beater motorized machinery. A slower-rotating drum separates fibers by length. Short fibers can’t be made into mats, thus they’re mattress padding.
Long coir strands form twine and rope, not doormats. Sun-dries clean fibers. Using a one-handed method or a spinning wheel, clean, dried coir fibers are spun into yarn. Coconut Fiber This is a coastal India cottage industry. Hand or Ratt may be used. This yarn is coiled into bundles and sent to doormat producers, where it’s shaped, sized, and patterned.
